Anyone running a metal powder bed fusion (LPBF/DMLS) system knows the sinking feeling of opening the build chamber only to find a curled baseplate, a part out of tolerance, or a shattered recoater blade.

Metal additive manufacturing delivers incredible geometric freedom, but it comes bound to severe physics. Steep thermal gradients generate massive residual stresses during the layer-by-layer build process. Once the part is cut from the build plate, those locked-in stresses release as springback deformation, pulling critical features out of spec.

Traditionally, companies face two bad options:

  1. Physical trial-and-error: Burning thousands of dollars in machine hours, inert gas, and expensive metal powder (like Ti-6Al-4V) across multiple failed test builds.

  2. Legacy simulation tools: Waiting hours, days, or even weeks for complex, non-linear thermo-mechanical FEA models to compute—often bottlenecking the design-to-manufacturing cycle so badly that engineers skip simulation altogether.

Simulation shouldn't be an overnight academic exercise; it should be an interactive design tool. With Rheona™, predictive process simulation shifts from hours to mere minutes, empowering production engineers to catch distortions, evaluate orientations, and ensure first-time-right builds right from their workstation.

The Benchmark: Real-World Industrial Validation

To be useful in production, speed cannot sacrifice predictive reliability. Consider a classic industrial benchmark: the titanium (Ti-6Al-4V) aerospace structural hinge.

Historically, running a full-scale multi-scale finite element analysis on this hinge required over 3 hours and 15 minutes of compute time using conventional simulation software.

Running that identical benchmark through the Rheona Solver tells a radically different story:

More importantly, look at the correlation between the simulation prediction and the physical optical 3D scan of the printed part after wire-EDM cut-off:

  • Deflection Patterns: Both the simulation and the physical scan pinpoint identical distortion concentrations along the flared mounting rails, correctly predicting peak deflections up to ~0.50 mm.

  • Feature Accuracy: The solver accurately captures the inward bow of the vertical hinge ribs and the upward distortion of the outer edges where residual stress drives maximum springback.

The physics holds true—without the agonizing wait time.

Where the User Value Lies: Why Speed Changes Everything

Cutting runtimes from half a shift down to coffee-break speed isn't just a convenience—it fundamentally transforms how engineering teams operate:

1. Eliminating $15,000+ Scrap Cycles

When a 30-hour titanium build warps out of geometric tolerance, the loss isn't just the raw material; it’s lost production throughput, argon consumption, machine depreciation, and missed customer delivery windows. Catching a 0.5 mm out-of-tolerance deviation before sending the build job to the machine pays for the software on the very first avoided failure.

2. Iterative Build Orientation & Support Optimization

Part orientation governs everything in LPBF: recoater collision risk, support volume, build height, and thermal dissipation paths.

  • If a simulation takes 12 hours, an engineer tests one orientation and hopes for the best.

  • If a simulation takes 9 minutes, that same engineer can quickly simulate three or four orientations—such as finding the orientation that minimizes critical bore distortion—before lunchtime.

3. Reliable Counter-Deformation (Pre-Compensation)

Because Rheona accurately predicts directional displacement fields, engineers can invert the displacement vectors to apply automated pre-compensation geometry. When the pre-compensated part contracts and distorts during the actual build and release, it pulls itself straight into nominal CAD tolerances.

Simulation Designed for the Shop Floor, Not Just the R&D Lab

Metal additive manufacturing is moving rapidly into serial production for aerospace, medical, and high-performance tooling. In this environment, manufacturing engineers need fast, actionable answers at their desks:

  • Will this part collide with the recoater blade at layer 45?

  • Where do I need reinforced supports to anchor residual strain?

  • How much will my mounting holes shift after wire-EDM plate removal?

By bringing simulation runtimes down to minutes while maintaining rigorous correlation to real-world printed hardware, Rheona makes predictive simulation a practical, routine step for every build.

Don't wait for the scrap bin to tell you how your part distorted. Simulate before you melt.
